IllegalStateException - too many parameters error

I am running into an issue which occurs randomly on various pages that work correctly 99% of the time. We have bumped the number of parameters allowed on the jboss connector but that seems to be irrelevant when this happens since it's in some type of loop. So no matter how high we set the max params eventually it will pass it and blow up.

Here is the output from the exception, perhaps there are some clues in the ZK messages as to what is going on?

Any help appreciated, I HAVE to solve this as it's happening at a customer site.
